Summary
Composite casting processes involving multiple alloys and casting steps can be particularly sensitive to filling and fluid flow phenomena. The industrial scale multipart casting investigated here requires the remelting of precast cylinder material when a second bulk material is poured into the solidified cylinder. The remelting of the cylinder material is critical to the formation of a coherent bonding zone between these two steel alloys; too little remelting creates a weak bonding zone and too much melting contaminates the bulk material. The strong convection patterns in the liquid bulk material, arising during filling, have a large effect on the macrosegregation in the casting but also play a dominant role in determining the amount of remelting occurring in the cylinder material of the casting. Simulations have shown that very large circulations patterns develop in the casting, driving remelting and mixing the cylinder material into the bulk of the casting. Understanding the influence of filling on these transport phenomena is essential to the development and improvement of the casting process in terms of achieving the desired bonding zone and a durable composite casting.
