Summary
Electroslag Remelting (ESR) and Protective Gas Electroslag Remelting (PESR) are advanced processes for the production of high quality steels. A consortium consisting of a process engineering software editor and a quality steel manufacturer as well as a university division, a material science research center and a plant equipment supplier has been founded with the objective to generate a new physically based industry oriented software package for numerical simulation of the PESR process with respect to process optimization. The applied mathematical model describes the global remelting process conditions and the coupling of electromagnetic fields and forces with convection in the slag and melt pool as well as the heating in the slag and in the cast ingot. Results of a local model, treating the behaviour of droplets, are included. The developed commercial software module uses finite element technique solving the MHD and thermal equation system. The integrated PESR process simulation was implemented in a production plant. For validation, industrial scale ingots of high-quality steel were produced and the process and ingot characteristics subsequently compared with the numerical predictions.
Zusammenfassung
Der (Schutzgas-) Elektroschlackeumschmelzprozess dient zur Reinigung und Verbesserung der Gussstruktur von Edelstählen und Nickelbasislegierungen. Für die Konzeption einer Optimierungssoftware dieses Prozesses wurde im Rahmen des RFCS-Projektes ISA-PESR ein Konsortium, bestehend aus dem Softwareentwickler ESI Group SA, dem Lehrstuhl für Modellierung und Simulation metallurgischer Prozesse der Montanuniversität Leoben, dem Anlagenbauer ALD Vacuum Technology, dem Forschungsinstitut CSM und Böhler Edelstahl GmbH & Co KG, gegründet. In diesem Artikel wird der Teil des Projektes, der sich mit der Erstellung eines globalen Prozessmodells und dessen Bewertung anhand umgeschmolzener Blöcke im industriellen Maßstab beschäftigt, beschrieben. Das physikalische Modell, das mit CALCOSOFT-2D realisiert wurde, beschreibt global den Umschmelzprozess unter Einbeziehung der Erstarrung, Strömung, der elektromagnetischen Felder und der Widerstandserwärmung der Schlacke. Der Wärme- und Masseneintrag in den Schmelzsumpf, der im Prozess über Tropfen erfolgt, wurde mit einem Strömungsmodell in einem anderen Arbeitspaket berechnet und anschließend über Funktionen im Modell implementiert. Es wurden Versuchsblöcke umgeschmolzen, die aufwändig untersucht wurden. Parameter, die sich für die Bewertung des Modells eigneten, waren Sumpftiefe, lokale Erstarrungszeit und die Temperatur in der Kupferkokille während des Prozesses.
